Surplus Corrugated Boxes and Packaging: What to Inspect

Category guides: Surplus Corrugated Boxes and Packaging: What to Inspect

Packaging represents an ongoing, non-recoverable operational expense for e-commerce fulfilment centres, industrial manufacturers, exporters, and wholesale distributors. With virgin kraft paper and polymer resin prices fluctuating constantly, purchasing surplus corrugated boxes, stretch film rolls, and protective packaging materials offers cost reductions of 25% to 50%.

Surplus packaging inventory typically arises from cancelled contract packaging orders, excess factory printing runs, discontinued brand box dimensions, or corporate warehouse consolidations. However, if outer cartons collapse during stacking or tape loses adhesion, the savings evaporate in damaged transit claims.

Here is a practical checklist for inspecting surplus packaging lots before closing a deal.

1. Ply construction and flute profiling

Corrugated board strength depends on the number of paper layers (plies) and the undulating arched paper layer between them (flutes):

Board typeConstructionCommon applicationStacking strength
3-Ply (Single Wall)2 outer liners + 1 fluted mediumLightweight e-commerce goods, apparel, retail boxesLow to Moderate (up to 8-10 kg)
5-Ply (Double Wall)3 liners + 2 fluted mediumsIndustrial spares, hardware, glass bottles, electronicsHigh (up to 25-30 kg)
7-Ply (Triple Wall)4 liners + 3 fluted mediumsHeavy machinery spares, export cargo, bulk chemicalsHeavy duty (up to 60+ kg)

When inspecting a surplus carton lot:

  • Cut a cross-section of a sample carton with a utility blade to count the actual number of plies. A box sold as 5-ply should never turn out to be heavy 3-ply.
  • Inspect the flute profile: A-flute and C-flute provide superior compression cushioning, while B-flute offers a smooth, puncture-resistant surface ideal for printing and folding.
  • Check flute adhesion: Try peeling the liner away from the fluting. If it separates easily with dry, crumbly glue lines, the box manufacturer used poor starch adhesive, and the cartons will de-laminate under warehouse humidity.

Explore registered box manufacturers and packaging converters under Packaging Materials & Supplies.

2. Kraft paper quality, grammage, and Burst Factor (BF)

The strength of a box comes from the tensile resistance of its paper liners, measured in Bursting Factor (BF) and GSM:

  • Virgin kraft versus recycled paper: Virgin kraft paper is golden-brown with long wood fibers that resist tearing and moisture. Recycled duplex or semi-kraft paper has a greyish-brown hue, shorter fibers, and lower burst strength.
  • Bursting strength test: If the seller claims an 18 BF or 22 BF specification, verify whether they have an in-house digital bursting strength tester (Mullen tester).
  • Flute crushing test: Squeeze the flutes between your fingers. Rigid flutes resist moderate thumb pressure; soft, pre-crushed flutes indicate cartons damaged during die-cutting or heavy pallet stacking.

3. Storage dampness and moisture content

Paper absorbs atmospheric humidity rapidly. Cartons stored in non-ventilated godowns lose structural rigidity within months:

  • Moisture meter check: Standard carton moisture content should sit between 7% and 9%. Moisture levels above 12% weaken compression strength by over 40%.
  • Odor and discoloration: Check for musty cellar odors, mildew spots, or warped creases along the fold lines.
  • Stacking bulge: If cartons are stored on high pallets, check whether bottom boxes show vertical creasing or side bulging under warehouse weight.

If your packing operations also require polybags, bubble rolls, or LDPE liner films, browse verified suppliers in Plastics, Polymers & Packaging Films.

4. Plain unprinted cartons versus pre-printed overruns

Surplus cartons fall into two primary branding categories:

  • Plain unprinted brown cartons: Highly versatile and easy to resell. Any e-commerce seller, retailer, or factory can use them directly without masking old brand names.
  • Pre-printed customer overruns: Cartons carrying another company's logo, product descriptions, or barcodes. These trade at steep discounts (often 40% to 60% below plain cartons). Buyers commonly use them for internal godown transfer, non-branded agricultural transport, or apply large shipping labels over existing text.

Confirm internal and external dimensions accurately with a steel ruler (Length x Width x Height in inches or millimetres). A difference of even 1 inch can make cartons unusable on automated case sealers or standardized pallet racks.

5. Other surplus packaging: stretch film and strapping rolls

When evaluating non-corrugated surplus packaging lots:

  • Stretch wrap film: Check roll weight, core weight (thick cardboard cores artificially inflate roll weight), and micron thickness (typically 23 to 29 microns for pallet wrapping). Pull a sample to verify elasticity and tackiness without snapping.
  • PP / PET strapping rolls: Inspect strap width (e.g., 12 mm or 15 mm) and surface embossing. Brittle, aged plastic strapping snaps easily when tightened with tensioners.

Questions

Can I print my company branding over surplus cartons?

Yes. Plain unprinted surplus cartons can be screen-printed or flexo-printed with your business details, or you can apply customized adhesive labels. Pre-printed cartons can also be over-printed with black block-out ink if required.

What is the difference between BF and GSM in packaging?

GSM measures the weight of the paper in grams per square metre, indicating thickness. BF (Burst Factor) measures the paper's intrinsic structural strength and resistance to bursting under pressure. High-BF paper provides superior carton strength at a lower overall grammage.

How are surplus cartons usually priced in wholesale lots?

Plain cartons are typically priced per piece based on dimensions and ply count. Odd-sized, mixed, or pre-printed factory overrun cartons are frequently priced by total weight in kilograms, offering exceptional bulk savings.
